In my new instaIlation I copied over all the files from my old /usr/local/share/texmf, ran texhash, and still see the above error.

Does kpsewhich find the pfb's? e.g.

kpsewhich ul9r8a.pfb

for me (using TUG TL11 and installed luximono with the getnonfreefonts
script) I get

<some path>/TL/2011/texmf-local/fonts/type1/bh/luxi/ul9r8a.pfb
